Any unit where the connector deflects past the retention window is pulled off the line, not reworked. The rejected unit is scrapped. There is no second chance on a child safety component.
Headband fatigue on every incoming lot. A band that passes its first open-close cycle can still fail at cycle 1200. We take five bands from every incoming lot and run them to 2000 open-close cycles on a pneumatic fatigue rig. Any lot that shows visible yield — cracking, whitening, permanent deformation — before cycle 1800 gets rejected before it enters assembly. This catches supplier drift that a first-article inspection will not see.
Phthalate and heavy-metal spot check on printed film. The certificate covers the reference sample. It does not cover the film that arrives next month. We run a spot check on printed film from every production week against the same laboratory protocol the certificate was issued under. If a lot drifts, the whole week's output is held until the film is re-verified. Cheap suppliers skip this step because it costs money and time.
